This 425 kW rooftop project required careful balance between roof structural capacity, ballast weight loading, and tenant operational continuity. The facility operates two shifts with high dock activity throughout the day, so all construction sequencing was designed to avoid impact on loading and unloading operations beneath active install zones.

Engineering started with a structural pre-check using the building’s as-built drawings to confirm capacity for ballasted attachment — the existing 55 psf roof capacity comfortably accommodated the system’s 4.5 psf ballast load with a 12% structural margin. PSE&G interconnection application was submitted in parallel with detailed engineering, anticipating the supplemental review typically triggered for systems above 50 kW. Roof zones were sequenced so dock-side operations never had overhead activity during shifts.

The system commissioned in late 2022 has performed within 3% of the PVsyst-modeled production estimate over its first 18 months of operation. Annual production averages 510,000 kWh, offsetting approximately 62% of the facility’s electricity consumption. Net cost after federal ITC, MACRS depreciation, and first-year NJ Successor Solar Incentive credits landed at approximately 45% of gross system cost — yielding a simple payback of 5.2 years.
